Luffy recruited Sanji BEFORE he even tried his cooking because he saw Sanji's kindness. Usopp, because he saw his bravery, Robin, because he knew she was not a bad person. Chopper because he wanted to give him a chance to see the world and help him with his dream, etc.
Luffy chose Zoro by PERSONALITY while the rest by profession which means anything happening to Zoro would affect Luffys journey...the others can be replaced at once in one arc & won't change anything they all have replacement but Zoro doesn't have any. Got it?
