He was looking great at this point, but needed his iconic S1 face. I used a program 'Nomad Sculpt' on my iPad to modify a 3D scan of his S3 smile into the S1 expression. This was resin printed and painted to complete this model!

Then came the details. I painted a small driver, resin printed a steering wheel, and puzzled over the lights. I'm convinced the lights came from an 'off the shelf' kit, but I can't find them! Replicas were clear resin, sanded and masked strategically to keep some areas opaque.

Next came the chassis. The wheels were 3D printed with an O-ring stretched around them (which have the same moulding line as seen on the prop!). This provides grip for the model on all surfaces. Steering was servo controlled and it was all powered off a small LIPO battery.

Once the body was done, I masked off the windows for spray paint. The clear material would act as 'glass' in the windows, just like the original prop. An interesting note is that the grey primer coat can be seen on the inside of the prop, just like mine!

A clear sheet of PETG was vacuum formed for the shell. Cuts were made as necessary following a vinyl template for the overhang roof section, the doorway, and for the faceplate. 3D printed sections were attached as required for sections impractical to vacuum form.

Thank you to @The_lbsc_thomas for getting me started on this project and help with the CAD. Bertie was made in Fusion 360 and a vacuum form 'buck' was 3D printed.

Here's my latest project - Gauge 1 Bertie!. Bertie is vacuum formed from transparent PETG and spray painted red. He is fully RC and a refreshing build; he's very different from any of the trains! I've detailed more information about his build below.

4/.This is a living document. Some faces don't yet have a fixed version available - I'm working through them slowly. I’ll add new scans as I get new faces too. This is a big, ongoing project but I'm hopeful that it will help a lot of people.

2/.In this folder, you’ll find both raw and fixed versions of each expression. The raw scans are untouched - the faces are exactly as I received them - while the fixed versions are cleaned up, watertight, and ready for resin printing or as an underlay for digital recreation.

Hey guys, I’ve decided to part with my Thomas body shell in to finance a new model I’m making. I’ve painted up some faces for this model as an extra bonus for the buyer, and i’ve listed him here on eBay. I hope he finds a good home !!.
